Don't have the answer to all of your questions but when I did the swap I used my 550 ignition, 650 pistons, jugs, and head with the 550 cams and gears. I think you can do 650 cams with the 550 gears too. IIRC the tops of the pistons were slightly different

All of the above true,i had 550 cam wheels and 650 cams and top end with machined cases to suit, only thing was with 550 cam wheels you end up with loads torque low down an not much top end rush! So slotted cam wheels and dial em in for top end if want power there. I have spare cylinders and bottom ends if anyone needs anything.

As above all is right, the gs550 cams are differant to the 650 cams, you do need to use the 550 cam sprockets which ever cams you use. You do need to take a bit off the top crank case for the 650 barrels. I did the 650 top end swop years ago and I used the 650 head and cams with the 550 cam sprockets, the Katana 650 top end is a bit more tweeked than a standerd 650, I also had the ports done and had the bolt holes for the carb rubbers removed and with a bit of messing you can use car rad hoses for carb rubbers and then use GSXR1100 G/H/J 34mm carbs. As to the points you can get the elc points from the later GS550 and use them (no more points) Dyna did do electronic ign, but I dont know if they still do. Hope this helps. W.
