Took a pic of the broken header bolt yesterday, shown arrowed as no. 1 ... able to get a nut fully threaded on to what's there so hopefully that will help to get a good weld on it. Found a mobile welder local to me so gonna try that... if all else fails, "Slabby" Dave has offered to help... top bloke, a true OSS'er. Struggled to find the spark plug drain holes that Slim mentioned... is that what I can see shown as no.2 in the pic???. Finally guys, whats that casting for, shown as no.3

Yea a chisel sounds about right. I've never quite understood how my exhaust ports have half the metal missing but that sounds a perfectly ham fisted numpty thing to do. So I guess one owned my slabby in it's previous life.

get a good blob of weld on that + sum heat ........... easy as the dentist pulling your teeth ? Ta Dave.. This b'stard bolt is really holdin' me up now as is flippin' doctors appointment this week or early next. Still gotta pull the motor out but need to order a big fook off breaker bar cos the engine bolts are tighter than a duck's you-know-what. Will let ya know how things work out... or not! 2 is the plug hole drain, and 3 is the pairs casting only drilled on Californian mark 1's and all mark 2's, and if you have enough thread to screw a nut on you could try a drill guide. like this Cheers FBoB... not sure if my plug drain holes are blocked?.. tried pokin' them with a bit of wire but didn't seem to wanna know?. That's a proper niagra falls you've got gushin' through yours!!. I ordered somethin' similar to that drill guide from the States last week QuickCenter.... if I'd known there was somethin' like that over here, I wouldn't have bothered smiley-rolleyes008 Don't mean to appear thick... but what's goin on in pic no.3?. Allen bolt with a spacer behind it or some gadget screwed onto what remains of a broken stud to get it out? Thanks Lads

I filled the plug hole with water to flush it out and chevk they are clear, with the plug in obviously.. the drill guides i made myself, just 8mm allen bolt with a hole drilled in it on a lathe, the spacer had an 8mm thread so the guide screwd in and the guide goes on the remains of the stud..and that is it i n the 3rd pic attatched to the broken thread ready for drilling, i made 3 sizes , 3mm, 4mm and 5.5mm, drillrd very carefully with loads of cutting fluid after that removed the guide and used a 6.5m drill and then retapped it.. works really well as lomg as you use really sharp drills and go slow, no guarantees but ive used it a few times now with good results and can be done with engine in, if you have the room and long series drills

Damn, really must try and get a small lathe sometime for makin' stuff like those guides.. think something just 12" or so between centres would do.
