Thanx Guys All your comments and ideas gratefully accepted. Been out in the garage all day today trying to shift these damn bolts but no luck. I bought a can of plus gas during the week and have sprayed the bolts daily, also bought a set of Irwin bolt grips. As the engine is still in the frame and the exhaust is on, there is not much room between downpipe and frame to work. Unfortunately I cant get the bolt grip on far enough, keeps slipping off the bolt head Really frustrating done my head in. Wanted to hit something. So now I have two ways to go 1 weld a nut onto the allen bolt head and try to get them off with a ratchet. Problem is I cant weld, although there is a arc welder in the garage. 2 drill into the bolt and use an extractor. Problem is having a long enough drill bit so that the drill chuck does not interfere with the down tubes of the frame and the down pipes of the exhaust. Also worried about drilling square on to the bolt so as not to damage the thread in the cylinder head. Any ideas?

Have you tried a blow torch on them fella get them really hot put the Irwin removers on and it's got to work if you resort to the welder practice on some flat steel whereabouts are you

I wouldn'tgo with the extractor route, they're ok if a bolt has been snapped by impact or stress but I think yours are well and truly seized. As your taking the engine out, I'd disconnect the electrics, remove the battery and weld nuts on the Allen heads. Another option is drill the heads off the Allen bolts so you can get the pipe off and remove the engine. You'll still be left with a good amount of stud to work on and you'll have it on the bench to work on. A bit drastic but it's an idea.

Haven't you tried banging on the 12mm multipoint socket??, that will grip the full length of the socket head and the hammering helps break the seal.

Hi Guys Thanx for your comments all really useful ideas . Gonna go out there in a while and try again. As for the 12mm multipoint socket I only tried it on one of the bolts that I could get to and it did not grip just slipped, but that is also the bolt that I had tried to budge with mole grips so was probably a bit naff, will try the others. Thought about cutting the bolt heads off with a saw or grinder but apart from the outside bolts there is no room to get into the rest of them. The idea about drilling the heads off so as to be able to remove the exhaust looks good to me, Ill try this first.
Will try to get some longer drill bits (long enough to clear the frame rails without the drill chuck hitting) and attempt to drill the bolts . I`m in Essex if anyone has welded nuts on to remove the bolts and would be willing to help in exchange for tea, beer, pies, cake. Please indicate your preference

With a steel hammer try also hitting head of the bolts, see if you can shock them using heat will also help.

Really hacked off today, wife is at work all day which is great as I can spend all day out in the garage working on the bike, got a few tinnies to keep me lubricated so into the garage we go. Just got me overalls on when relatives un expectantly arrive and so put an end to working on the bike. Still need to get some gas for the blow torch, and I seem to have run out of nuts that I can have welded to the bolts, so will need to get stuff during the week. bigkenx thanks for offering to weld, pitty we are so far apart, would have helped.

So I knocked off early today so I could have another go at the exhaust bolts. A mate loaned me a socket extractor similar to the Irwin extractor ,(Ill try to find out the name) the internal grips are square unlike the splined type of the Irwin grip. Worked a treat, 4 bolts came out clean, 3 the heads broke off leaving enough to gab with mole grips, so I`v sprayed with plus gas. Just hope it works. 1 Bolt is being a right pig, no 3cylinder close to cam chain just wont budge. Gonna have another go at the weekend and if it don't budge ill drill the head and hope that I can grab with mole grips to undo once on the bench. Not keen on drilling. Thanx for all you advice been a right help

A dremmel & cutting disc would have got in there & cut all the heads off to allow removal.

I feel Bandzior's pain as I had a similar nightmare. Patience is the most important factor here when you rush, that's when the mistakes happen. After I got the exhaust studs out, I replaced them with stainless ones and plenty of Coppaslip. I also vowed to loosen them once a year to re coat such was the trauma caused by the experience.
