I was thinking rect/reg issue, I will go over the electrics tomorrow (if its not to cold out) the stat is fine, I tested it before refitting, im getting no feed from the sender unit bolted to the housing, should I get a 12v signal when the engine is too hot, or does it gradually increase in voltage? the reason I ask is that the temp gauge just stays rock bottom...no movement at all.

If the stat is fine then it must be the sensor

put 12v to the fan....and it works fine, but somehow the gauge on the dash has to get a signal from somewhere?....if th gauge is broke, or their is a dodgy cable, the circuit will be open, hence no fan.

That's strange... I've checked a wiring diagram of the 250RR, there should be a temperature signal sender, but signed nowhere in the schematics... www.gsx-r250.com/down/suzuki_gsxr250_el_diagram_en.pdfAnyway, the fan switch should be separate from the gauge sensor, even if they both mounted to the thermostat housing. If not, something is really mixed in the loom... Yeah, I think I found the problem, there is a mess with the clutch-sidestand-neutral switches... Which is signed as "neutral switch", should be the temperature gauge sender, the "clutch switch" should be the neutral switch, and the sidestand switch is the only one, which is correct... In the parts manual, there is no clutch switch at all.

Yes, that's the drawing I have already bq, thanks for putting it up, i'm going to go through the wiring, and see if anything is loose/missing/broken etc...I have removed the side stand switch as is was not working, and the engine cut out as soon as you try to put the bike in gear. so ive joined the two cables that went to it.
I will get my electrical tester on it later to try and solve the engine dying problem when anything electrical is turned on.

sorted the starting/running issues....the carb bowls 'Galleys' were both totally blocked, I put an airline on them and nothing at all...so I used my old carb bowls as I know the galleys are clear and the bike started on the button! result!
